Sulfur forming explained

Recovered sulfur leaves Claus plants as hot molten liquid. Fertilizer plants, acid burners, and ocean vessels generally cannot take that liquid directly across the Pacific. Forming is the set of industrial steps that freezes molten sulfur into solid particles that can be stored in piles, loaded into hopper cars, and poured into ship holds with manageable dust and safety risk.

Common solid forms include prills (small spheres from droplet solidification), pastilles or pellets from belt pastillators, granules from specialized granulators, and older slate fragments from belt cooling. Wet-prill systems solidify droplets in water before drying; dry systems use air or steel belts. Heartland Sulphur publicly associates Enersul Devco II WetPrill technology with its Alberta terminal. Keyera’s Strachan upgrade historically cited Brimrock forming and degassing for premium granules. Buyers specify size distribution, moisture, acidity, and ash because burner and handling equipment is tuned to a form.

Degassing sits beside forming. Molten sulfur can retain dissolved hydrogen sulfide. Degassing units strip H2S before solidification or loading so that railcars, warehouses, and vessel holds stay within occupational and transport limits. Canadian TDG rules address molten sulfur under UN 2448 with heated containment requirements. Solid formed sulfur has its own flammable solid classifications depending on form and packaging.

Western Canada’s forming map clusters around two ideas: capture sulfur near Fort McMurray producers, and capture sulfur near Edmonton/Heartland for remelt and export staging. Keyera and Enbridge’s South Cheecham facilities advertise about 4,400 tonnes per day of forming capacity near the oil sands region. Heartland states 4,500 t/d forming plus remelt for crushed bulk. Sultran and producer networks operate additional inland forming sites feeding CN and CPKC unit trains toward Port Moody and North Vancouver.

Remelt is forming’s sibling process. Block sulfur poured in prior decades is crushed, melted, then re-formed when FOB netbacks pay for the extra energy and handling. Without remelt, Alberta’s famous inventory is stranded yellow rock. With remelt, inventory becomes exportable tonnes on a lag of weeks to months depending on equipment rates.

Quality and dust control are commercial issues, not cosmetics. High dust raises explosion and community concerns at terminals; poor size distribution can cause shipping and reclaim problems. Premium formed product often commands preference in long-haul Asian trades even when the elemental assay is similar.
